I pulled my lifter tensioner off the outside of the engine and disassembled it. Reassembled just enough turns on the plunger(not the screw) so that the 3 prong washer would seat enough for the retaining clip. Reinstalled and problem fixed. Runs like brand new. Keep in mind that, my theory anyway, is that you could mill down the flange maybe 1/32" at a time until the noise goes away. All it should do is move the tensioner that same distance closer to the cam chain.

Award, They also sell a manual chain tensioner on E-bay that sounds like a problem solver.
But im thinking if the chain is so stretched that you have to either mill down the tensioner or use some other way to tighten the chain, the chain is shot!
