I have the same problem with my rancher except it happens to me when i shift into 4th gear. It sounds like it doesn't fully shift into gear (but it really does)

The dogs that mesh when you shift into that gear are probably rounding off causing the popping noise, happened on my brother foreman and it cost him over $800 and that was with him pulling the motor and bringing it to the shop.

They had to split the engine to get to the gears, they had it done pretty quick, I think it was 4 days.

I have the same problem in sec gear. talked to a few mechanics and a bent shifting fork is what ive been told. its from shifting under heavy loads. been doin it for atleast 3 years it has actualy got better the more i ride it. just kinda pat the gas a little when u shift so the gear will fully engage at a low rpm. you will hear it engage
